I have seasons 1 - 3 on dvd. They have an extra disc for each season telling you all different facts about the show starting with writing it, to the pilot to the actual story. Here are a bunch of examples
- Jack, Charlie, and Hurley all tried out for the Sawyer role first. They showed Jack and Hurley reading for the part of Sawyer. They weren't nearly as good as the real Sawyer
- Jack was supposed to die the first episode. It was concrete and set in stone until one of the producers fought about it. He said, they can't afford to have the audience invest hope into a "leader" character just to kill him off the first episode. The part where the black Smoke monster killed the pilot in the first episode. That was supposed to be Jack
- After Jack died, Kate was supposed to play the leadership role that Jack played for the rest of the season. But, as mentioned, one of the producer persuaded them to push Jack as the leader and Kate more as his sidekick along with their obvious chemistry. So Matthew Fox wasn't even supposed to really be on the show
- Sawyer was originally supposed to be a Prada suit wearing stuck up con man. But when Josh Holloway read for the part of Sawyer, they immediately rewrote the character because they saw more potential in a redneck asshole con artist that happened to be really smart. His character clearly had more of an edge than the prada suit stuck up type guy
- Sun tried out for the part of Kate. But when they found out she acted in Korean and English, they wrote in a part just for her and auditioned Jin to complete her
- Since Kate was supposed to be the main star, they auditioned 75 Kates and none of them worked. Then Evangeline(the real Kate) sent a video to the producers about a week before they started shooting and they loved her. They almost had to cast someone else though. Evangeline is from Canada and her visa didn't clear until the day before shooting the first episode
- Sayid is actually a heavy smoker and he speaks with a 100% British accent. Every interview they showed with him, he had a cigarette in his hand and sounded more like William Regal than an Iraqi. It's funny too because Sayid is subtle on the show, and in real life, he projects when he speaks and comes off all proper and well spoken
- Jin speaks 100% American English in real life. He said it was the first time he ever had to really play a role as an actual Korean and had to brush up on his Korean speaking
- They originally wanted to do a castaway type series until one of the producers said, it wouldn't work unless they made the island itself a character to create ongoing mystery.
- They wrote Hurley in immediately because they saw him on Curb Your Enthusiasm the night before he auditioned and loved him. He still happened to be in the LA area. So he was actually THE first main cast member hired
- Ben also wasn't supposed to be a main character on the show. But they loved his acting so much and he fit in so well with the cast, they not only decided to keep him, but make him one of the main characters from season 3 and on
